Some of you guys may have seen the project thread on this truck over at Nissancustoms.com.  I'm doing a '91 hardbody for a kid.  Pretty straight forward setup, notch, bags on bars :(  nothing fun..lol.  But, he thinks I can stuff a 12 gallon tank, 120 cu. ft Nitrogen bottle and a fuel cell all under a dump bed :rofl: This should be fun..

Anyway, here are some progress pics..


Here's what we started with...nice, clean little truck..

after a couple hours...

And as of a few nights ago...notches are in, front 10" or so boxed in..I'll box the rest in later....

upper link mounts done, working on setting up the bag mounts..yay

tube work for the fuel cell is done..just need to build the mounting tabs...should have that buttoned up today, then all that's left is to do the front, rear shocks, and the dump bed...

The dump bed is a little way out still...I'm waiting on some brackets from my laser cutter.  I got a little done today...the fuel cell mounts are done...I need to order up the shocks for the rear and get the air tanks mounted...then knock out the front...

So what are you using to bend the tubing??  What are you using to fish mouth the tubing??

Glad to throw the pics up :)  I'm using a Pro-tools model 105 bender with a 5" radius die for 1.5" tubing.  I go back and forth between my harbor freight tubing notcher and angle grinder depending on the situation...

Nice work. Bagged trucks aren't really my thing, but I can always respect good craftsmanship when I see it. Those are nice TIG welds around the tube! I have a hard time with that, but I'm slowly getting better. I built a rotary welding positioner at work that should help.

Mike - here are a couple sites offering tube coping software - they'll generate profiles you can print and wrap around the tube to be cut, so even if you don't have the real tools, you can get a nice looking cope.

And you can always use an abrasive chop saw or bandsaw - here's some info I copied for someone's web page a while back; it works. He doesn't go into detail regarding computation of the base angle, but it's pretty easy to figure out with a little trig (and will change with not only tube diameter, but wall thickness as well).

"The chop saw method, if understood, is a science. With known tube size and joint angle, tube can be notched with great accuracy. The notch is achieved by cutting two opposing angles on one end of a piece of tube, to form a point. The cross-section of this cut will be an elliptical cut due to the shape of the tube. Changes in both of the two angled cuts must be made for the intersection angle and the size of the two tubes being joined. The only real limitation is the max angle of the chop saw.

You start with what I call the base angle. This is the angle of both cuts if the joint was 90*. For an example, I am fitting two tubes together that are both 1.75", at a 90* angle. The base angle, or the angle of both cuts is 28*. These two cuts must meet at a point, and the point must also be centered on the tube.

What if I want a 15* joint with my 1.75" tube? You must start with your base angle, which was 28* for 1.75"(remember above), and subtract 15* from one cut, and add 15* to the other cut to form a perfect notch. So now I must make a 13* cut and an 43* cut , with the point centered on the tube. Perfect coped joint, with no grinding.

Remember your base angle will change with the tube being cut and the tube that you are fitting to.

Here are a few examples of base angles...

2.0" to 2.0" tube, base angle of 30*

1.75" to 1.75" tube, base angle of 28*

1.5" to 1.5" tube, base angle of 26*

1.25" to 1.25" tube, base angle of 22.5*

1" to 1" tube, Base angle of 20*

Now to fit different size tubes together

1.75" to 2" tube, base angle of 25*

1.75" to 1.25" tube, base angle of 45*

1.25" to 1.75 tube, base angle of 20*

1" to 2" tube, base angle of 12*"

Dang.....you're using a real bender! :(  I know the HF tubing bender won't work for those kind of bends, but I was hoping to be proven wrong....I'd go buy one tomorrow.

Andrew......Thanks!!!  I'll check those out tomorrow.  I've got the tubing notcher, but I'm hoping to get the lathe setup to do it for better control. 

What's the wall thickness of the tubing?  How about the dimensions of the tubing pieces used for the notch?  Thanks!

Nice work so far. Any specific reason you didn't just build a new frame from the notches back?

Those notching programs kick butt...those and a cut-off wheel is the method I use most often.

The only reason I didnt do a full rear clip on this one is that plans shifted after I already had the notch in :)  A fuel cell wasn't originally in the plans...also, there is alot more involved as far as labor, and I'm trying to keep this within a reasonable budget for the kid.

Why in god's name does he want a dump bed?  I still see some around from  time to time, but I don't really see the need on a mini.  Maybe on an old hot rod.

well, the  bed floor is being raised up to clear all the suspension work, air tanks and fuel cell, plus a little extra for a body drop down the road.  He wants to be able to show off all the work, so a dump bed makes sense...

I'm going to put removable cover panels in so I can actually put something back there without it falling down to the road.

Just checked the coping programs.....sweet!!!
Just called and set up the email for the bender plans.  I've had that site bookmarked for years...found them through Blind Chicken Racing....he home built a bender and used Pro Tools dies in it.  Anyway....

I suck at updates..lol...things have been kinda funky around here, so not as much time as I would have liked to put into this thing, but it's getting there.  The front is done...just need to cut out the inner fenders and bolt all the sh*t back together.  Then rear shocks and mount the tanks...and the dump bed :)

finally...some good updates...it's done :) 

No pics of the bottoms of the arms, they're pretty much factory :)


Rides like a caddy, gets a ton of lift, and, well, works like it's supposed to...lol.  We opted to forgo the dump bed untill he makes a final choice on wheel size, plus he needed the rig back asap, so we just cut :)
